Have you ever laid a rope on the ground and started to roll it up just to have the same thing happen to the rope? The twists in the thread are coiling back on themselves. Now the $64K question is why? I can only guess to be very honest. One thing I might try is to turn the spool over so the thread is feeding off the other side. That might change the way the twists in the thread are brought off the spool. (Bet you didn't know there was a right way to put the spool on.)

It is important on a horizontal spool peg. Check the spool and see if there is a little slit angle cut into the spool rim. The slit is to clip the thread so it doesn't unspool in the thread box when it is not in use. You want that slit to the back of the thread peg on a horizontal mount. That way when the thread strips off it will not catch in the slit and break. If this is a vertical spool peg I think you want that slit down. But to be honest I am a little fuzzy on that. So try turning the spool over or around and see if that makes a difference.

I am also wondering the thread is bigger than it should be. As the thread is pulled through that first threading pulley it may not be able to slide through the way it is supposed to and so it kinks back on itself. Those are two things that pop into my head at the moment. I'll check with the wife later and see if she has an idea.

EDIT: I think I see the problem. You have the pulley threaded wrong. You are running the thread under the pulley bracket and then out to the tension mechanism. The thread should simply go through the pulley and the directly out to the tensioner. Skip the under the bracket trick. It don't go that way.

You can still try turning the spool over but the thread path is the main issue.

I have rerouted the thread after turning the spool over . . .

. . . but tweeked on the thick thread part so I'm off to the thread store . . .

Well I purchased a couple of spools of lite thread . . .

. . . and viola . . . it all works just fine.

I got the old machine to sew so that the loop is buried in between the layers

yea yea yea yea

Even the slight nylon layers

The new machine will be returned Monday as we don't need it if the old one works.
