Digging the contrasting threads for the visual pop! As your project has evolved, it appears to me (just by looking at the photos) that you might be able to achieve the desired effect the shirring affords by just doing every other, or every third or fourth, row of stitching. This is just a guess though. What do you think?

Regardless, it's looking great! Keep it up!

Thanks. That's one of the variables I had to try and define. Because each row of shirring that you do adds just a little bit more stretch in that direction, you can control the amount of stretch by how many shirring rows you add (how close together they are). In the test I tried to estimate how much stretch would be needed to lift the weight of the quilt, and tested spacing at 3", 1.5", and 0.75". The final liner was shirred at 1.25" spacing. I don't know if that is too much or not enough- only actual use of the quilt will tell!

Also, you can easily vary the direction that you make the shirring go. Mine goes straight across horizontally- spanning from side channel to side channel. It is possible, though, to shirr in many different directions and have different amounts of stretch pulling in different places of the quilt. What is the optimal strength and direction(s) of stretch for an underquilt inner layer? Your guess is as good as... Your guess is probably better than mine as I've never used an under quilt before!

Well I finally got to the point where I had to stuff the quilt with down. I'll get to that, but first I had to decide on how to close the edges and end channels of the inner and outer layers. If the baffles were straight I could make the outer layer into a "bathtub" with sides and boxed corners that would match up well with the inner liner. Tpole showed a great example of how to do this with his/her build. Instead, every edge of my quilt is the ending of a channel. To make things simple, I decided to just add pleats to the outer shell on all sides to shorten it to the dimensions of the inner liner. This worked out well:

First, I stretched out the end of the quilt and clamped it to a straight edge to make it manageable.

Then, I secured the outer shell to the inner liner at each baffle with a clip:

Then, I made a single pleat in the outer shell at the center of each baffle chamber. I found it easiest to secure these with a pin so I could sew right over it:

I then sewed a double row of stitching to close things up. This left a very rough edge, but my plan was to bind it with some 1.1oz nylon to make a shock cord channel. I used my roll seam guide to hem both sides of a 2" strip of 1.1oz Nylon. Then I folded this in half and used it to bind all 4 edges. It looks very clean.

Here you can see one of the corners where the channels are open. I haven't yet figured out the suspension: Either a primary/secondary suspension with linelocs at the corners, or a primary suspension through side channels using prussics on the corners like shug has shown.
...Also you can see that the single-pleat-per-chanber worked out well.

This is some great work. When do you go from the prototype phase to full production?
I'd put my name on a list to purchase. I am really liking the design and process. Good job!
