    Ok... admittedly weird question. When you are sewing the bar tacks is the folded tab up or down? If you are folding the tab to the bottom and have seared the ends the nobbly globs may be sticking into the feed dogs and preventing the webbing from feeding smoothly. Not a cause I would normally expect.... but then we're looking at more unusual causes now that the tension seems to be okay.

    You should be fine using a hammer to flatten it a bit. I actually think a sewing hammer is a necessary tool to have.

    If there's room for it, using parallel rows of straight stitches on webbing is supposed to be stronger than bar tacks.

    You are refferring to the straight stitches in line with the webbing, not across it? They need to be 4-6" long if I remember correctly. Three of four rows side by side.

    I should look up that article again. I've been using 8 rows, each 2" long, but I think the suggestion was something different altogether.

    I don't do it that way so I'm not up on the latest. I could be wrong with the length but wow 8 rows seems overkill to me. Oh well... to each their own.
